Development of a Computerized Digital Resonance Fatigue Test Controller with Load Feedback Management

In this report, the DCX Stress Lab and the Tool Development & Test Support groups investigated automating a resonant bending crankshaft fatigue test. Fatigue testing, in general, is a laborious process since many samples are needed for analysis. This makes development cost and speed dependant on the component test efficiency. In the case of crankshaft resonant bending testing, both cost and speed are influenced by the manual feedback operation needed to run the current procedure. In order to increase the efficiency of this process, this project sought to automate the following tasks: maintaining the load on the part, reacting to resonance changes in the part, mapping resonance changes, logging the number of cycles, and discerning resonance frequency shift failure modes objectively.

Effect of Cross Flow on Performance of a PEM Fuel Cell

A serpentine flow channel is one of the most common and practical channel layouts for a PEM fuel cell since it ensures the removal of water produced in a cell. While the reactant flows along the flow channel, it can also leak or cross to neighboring channels via the porous gas diffusion layer due to a high pressure gradient. Such a cross flow leads to effective water removal in a gas diffusion layer thus enlarging the active area for reaction although this cross flow has largely been ignored in previous studies. In this study, neutron radiography is applied to investigate the liquid water accumulation and its effect on the performance of a PEM fuel cell. Liquid water tends to accumulate in the gas diffusion layer adjacent to the flow channel area while the liquid water formed in the gas diffusion layer next to the channel land area seems to be effectively removed by the cross leakage flow between the adjacent flow channels.

Effect of Thermal Treatments and Carbon Potential on Bending Fatigue Performance of SAE 4320 Gear Steel

This project investigated the effect of carburizing carbon-potential and thermal history on the bending fatigue performance of carburized SAE 4320 gear steel. Modified-Brugger cantilever bending fatigue specimens were carburized at carbon potentials of 0.60, 0.85, 1.05, and 1.25 wt. pct. carbon, and were either quenched and tempered or quenched, tempered, reheated, quenched, and tempered. The reheat treatment was designed to lower the solute carbon content in the case through the formation of transition carbides and refine the prior austenite grain size. Specimens were fatigue tested in a tension/tension cycle with a minimum to maximum stress ratio of 0.1. The bending fatigue results were correlated with case and core microstructures, hardness profiles, residual stress profiles, retained austenite profiles, and component distortion.

Exhaust Catalytic Converter Bench Fatigue Test Specification Based on Equivalent Damage

Component bench fatigue testing is a cost-effective way to evaluate the durability of exhaust catalytic converters. A successful bench fatigue test depends on the development of a test specification. The test specification should represent the actual customer duty cycle that the component is exposed to. Based on the concept of equivalent fatigue damage, a systematic approach is presented to obtain the test specification from the acquired road load data. A method based on damage analysis is proposed to determine the effective notch factor, and an empirical relationship is presented to account for the thermal effect on the test specification. The principles and procedures of multiple block testing and constant amplitude testing are also presented.

Grade and Gage Sensitivities to Oil-Canning Loads of a Door Assembly Considering Forming Effects

A finite element methodology, based on implicit numerical integration procedure, for simulating oil-canning tests on Door assemblies is presented. The method takes into account nonlinearities due to geometry, material and contact between parts during deformation. The simulation results are compared with experimental observations. Excellent correlation between experimental observations and analytical predictions are obtained in these tests. Armed with the confidence in the methodology, simulations on a door assembly are conducted to study the gage and grade sensitivities of the outer panel. The sensitivity studies are conducted on three different grades of steel for the outer panel. Further studies are conducted to understand the effects of manufacturing (forming operation) on the oil canning behavior of door assembly. Results demonstrate the utility of the method in material selection during pre-program design of automotive structures.

Grammatical Evolution Based Tool for Predicting Multivariable Response Surface for Laser Lap Welding

The problem of predicting the quality of weld is critical to manufacturing. A great deal of data is collected under multiple conditions to predict the quality. The data generated at Daimler Chrysler has been used to develop a model based on grammatical evolution. Grammatical Evolution Technique is based on Genetic Algorithms and generates rules from the data which fit the data. This paper describes the development of a software tool that enables the user to choose input variables such as the metal types of top and bottom layers and their thickness, intensity and speed of laser beam, to generate a three dimensional map showing weld quality. A 3D weld quality surface can be generated in response to any of the two input variables picked from the set of defining input parameters. This tool will enable the user to pick the right set of input conditions to get an optimal weld quality. The tool is developed in Matlab with Graphical User Interface for the ease of operation.

OEMs are investigating opportunities to reduce vehicle mass, driven by a need to meet upcoming CAFE targets, increase the range and reduce battery size of EVs. A number of lightweight materials including high strength steels, aluminum alloys, plastics and composites are now in production. To facilitate development of corporate R&D and commercialization plans for new materials, it is beneficial to understand the current manufacturing costs for production components, and their impact on piece price at different volumes. This paper investigates design and cost impact of light-weighting with respect to front door and floor assembly of Toyota Corolla and BMW i3. Toyota Corolla has a traditional steel body and is sold in high volumes while BMW i3 has relatively low annual sales and is primarily made of composite, aluminum and plastic parts.

Injection Molded, Extruded-In-Color Film Fascia

A new multi-layer co-extruded in-color Ionomer film is developed to provide an alternative decoration process to replace paint on Dodge Neon Fascias. The Ionomer film provides a high-gloss “class-A” surface in both non-metallic and metallic colors that match the car body paint finish. Using the Ionomer film to decorate fascias reduces cost; eliminates VOCs; increases manufacturing flexibility and improves performance (weatherability and durability). The molding process consists of thermoforming a film blank and injection molding Polypropylene or TPO behind the film. The paper will include the background, the benefits, the technology development objectives, the film materials development, tooling optimization, film fascia processing (co-extrusion; thermoforming and injection molding) and validation testing of the film.

Laminated Steel Forming Modeling Techniques and Experimental Verifications

Laminated steel sheets sandwiched with a polymer core are increasingly used for automotive applications due to their vibration and sound damping properties. However, it has become a major challenge in finite element modeling of laminated steel structures and forming processes due to the extremely large differences in mechanical properties and in the gauges of the polymer core and the steel skins. In this study, circular cup deep drawing and V-bending experiments using laminated steels were conducted in order to develop a modeling technique for laminate forming processes. The effectiveness of several finite element modeling techniques was investigated using the commercial FEM code LS-Dyna. Furthermore, two production parts were selected to verify the modeling techniques in real world applications.

Lightweight Magnesium Intensive Body Structure

This paper describes a lightweight magnesium intensive automobile body structure concept developed at DaimlerChrysler to support a high fuel-efficiency vehicle project. This body structure resulted in more than 40% weight reduction over a conventional steel structure while achieving significantly improved structural performance as evaluated through CAE simulations. A business case analysis was conducted and showed promising results. One concept vehicle was built for the purpose of demonstrating concept feasibility. The paper also identifies areas for further development to enable such a vehicle to become a production reality at a later time.

Material Property Characterization of Foilback Damping Treatments Using Modified ASTM Equations

In the automotive industry, in order to characterize and evaluate damping treatments, it is a common practice to employ Oberst bar tests as specified by ASTM E756 and SAE J1637. The ASTM standard provides equations for sandwiched Oberst bars. These equations allow engineers to extract the properties of the visco-elastic core. For certain type of automotive constrained-layer damping treatments, such as the Aluminum Foilback, it is often convenient and desirable to prepare the Oberst bar samples with production-intent configuration. Unfortunately, these configurations are often asymmetric. Therefore, the composite Oberst bar data cannot be post-processed by employing the ASTM equations. In this study, the ASTM equations for sandwiched bars are modified to accommodate for asymmetric Oberst bar configurations. The finite element method is used to validate the derived equations by performing a “Virtual Oberst Bar test.”

Measurement of Dynamic Parameters of Automotive Exhaust Hangers

Different methodologies to test and analyze the dynamic stiffness (K) and damping (C) properties of several silicone and EPDM rubber automotive exhaust hangers were investigated in this research. One test method utilized a standard MTS hydraulic test machine with a single sine excitation at discrete frequencies and amplitude levels, while a second method utilized an electrodynamic shaker with broadband excitation. Analysis techniques for extracting the equivalent stiffness and damping were developed in the shaker tests using data from time domain, frequency domain, as well as force transmissibility. A comparison of all of the shaker testing methods for repeatability and accuracy was done with the goal of determining the appropriate method that generates the most consistent results over the range of testing. The shaker testing in the frequency domain using a frequency response function model produced good results and the set-up is relatively inexpensive.

Modal Overlap at Low Frequencies - A Stochastic Approach for Vehicle System Modal Management

In the early stages of a vehicle program, it is a common practice to set target ranges for the global body, suspension and powertrain modes. This modal management process allows engineers to avoid potential noise and vibration problems stemming from strong overlap of major global modes. Before the first prototype hardware is built, finite element models of the body, suspension and powertrain are usually exercised to compare predicted versus targeted ranges of the major system modes in the form of a modal management chart. However, uncertainty associated with the design parameters, manufacturing process and other sources can lead to a major departure from the design intent when the first hardware prototype is built. In this study, a first order reliability method is used to predict variance of the eigen values due to parameter uncertainties. This allows the CAE engineers to add a “three sigma” bound on the eigen values reported in the modal management chart.

Modeling of Strain Rate Effects in Automotive Impact

This paper deals with the effects of various approaches for modeling of strain rate effects for mild and high strength steels (HSS) on impact simulations. The material modeling is discussed in the context of the finite element method (FEM) modeling of progressive crush of energy absorbing automotive components. The characteristics of piecewise linear plasticity strain rate dependent material model are analyzed and various submodels for modeling of impact response of steel structures are investigated. The paper reports on the ranges of strains and strain rates that are calculated in typical FEM models for tube crush and their dependence on the material modeling approaches employed. The models are compared to the experimental results from drop tower tests.

Multi-Mannequin Coordination and Communication in Digital Workcells

It is commonly known that in an automotive manufacturing assembly line several workers perform either a common task or a number of different tasks simultaneously, and there is a need to represent such a multi-worker operation realistically in a digital environment. In the past years, most digital human modeling applications were limited only in a single worker case. This paper presents how to simulate multi-worker operations in a digital workcell. To establish an effective communication and interaction between the mannequins, some existing commercial software package has provided a digital input/output mechanism. The motion for each mannequin is often programmed independently, but can be interrupted anytime by the other digital human models or devices via a communication channel.

New Methods for Emission Analyzer Calibrations

Traditionally, vehicle emission testing has used non-intelligent analyzers to meet government-regulated standards. Typically, these instruments would provide a 0 to 5-volt signal to a central test cell computer which would then handle all calibrations including analyzer linearization, zero and span corrections, stability checks, time delays, and sample readings. Modern gas analyzers now contain intelligence within each individual analyzer; this has caused the calibration methods to change dramatically. New methods were developed in the bench control system to take advantage of the intelligence of the analyzers by creating a distributed control architecture. The zeroing, spanning, and linearization methods are quite different from the previous protocols. The results, however, will provide more accurate reading to be used in calculating vehicle emissions.

Oxidation Stability of Automatic Transmission Fluids -A Study by the International Lubricants Standardization and Approval Committee (ILSAC) ATF Subcommittee

The International Lubricant Standardization and Approval Committee (ILSAC) ATF subcommittee members have compared the two oxidation bench test methods, Aluminum Beaker Oxidation Test (ABOT) and Indiana Stirring Oxidation Stability Test (ISOT), using a number of factory-fill and service-fill ATFs obtained in Japan and in the US. In many cases, the ATFs were more severely oxidized after the ABOT procedure than after the same duration of the ISOT procedure. The relative severity of these two tests was influenced by the composition of the ATFs. The bench test oxidation data were compared with the transmission and the vehicle oxidation test data.

Press-Line Simulation in Stamping Process

The automotive industry is rapidly implementing computer simulation in every aspect of their processes mainly to decrease the time required to bring new models to market. Computer simulation can also be used to reduce the cost of vehicle development and manufacturing. A major portion of the manufacturing cost associated with automotive stamping lies in the process design, build and tryout of production dies and in automation of the transfer equipment. Press home-line tryout is largely a trial-and-error process relying heavily on the skills and experience of tool and die makers. To reduce this dependence on human skills and effort, press-line simulation can be effectively utilized to verify the design accuracy thereby reducing the changes needed to rework the production die/tool. The entire press-line with all its complete accessories can be modeled and checked for design errors similar to the try-out conducted in the production plant.

Product Design and Process Feasibility Study for a Hydroformed Part in CAE

A newly-proposed hydroforming design of front rail was evaluated for product feasibility. Hydroforming and associated prebending and preforming processes were designed with the assistance of CAE tool. Optimized processing parameters were selected and the entire manufacturing process was simulated using FEA software. Potential manufacturing issues were identified and product modification was suggested accordingly.
